nope...i'm "wingin' it". if it leaks i'll worry about that then. the only places i'm even remotely worried about are the air passage dividers. if one of those leaks internally it's game over...

This is what I was thinking. I also assumed that the expanding foam would be more uniform and easier to handle.

yeah I was hoping it was a little more uniform as well, but you work with what you got...maybe for future projects I can find something that will work better.

that's exactly what it is. that **** sticks to everything and is pretty ridged when cured which is very important if i'm going to be throwing it on the mill.

You could always use a jgsaw or band saw to cut the excess before machining.
Quick question, did you try machining the foam before covering the marker? Might be prudent to do a test piece first?

yeah, i've already trimmed most of it off with a hack saw. cuts like butter.
Yes, I've machined this foam before. you don't get very good resolution becasue of the air pockets, but it does hold it's shape quite well.

Curious. I wonder if non-compressible foam like that used in block outs for foundation work would be a better match? If there is an alternative that can be mixed or comes in a spray that might work really well for what you are doing.

I don't know too much about that kind of foam, but some type of non-expanding foam would be ideal.

Non-compressible foam is strange stuff. You can place it on the ground and jump up and down on it over over with no damage to the foam, and yet you can cut it with a fast tool like a planer or a wire foam cutter.

Can't really seem to find the technical word or if it is a brand name, but it is usually referred to as "non-compressible foam" or "concrete void foam".
